Why does wire gauge matter so much on off-road builds?

Wire gauge determines how much current a wire can carry without generating dangerous heat. A winch drawing 400 amps at stall needs wire capable of handling that load — undersized wire gets hot enough to melt insulation and ignite anything nearby. Auxiliary lights, fridges, and compressors all have rated current draws, and every circuit needs wire sized to those numbers with a safety margin built in.

We calculate the load for every circuit we install and run wire sized to match, not whatever was left on the spool. For high-draw accessories like winches and dual battery systems, we use copper wire with marine-grade tinned stranding, which resists corrosion from mud and moisture better than standard automotive wire.

When do I need a relay, and when don't I?

Any accessory drawing more than about 20 to 30 amps needs a relay. The relay lets the cab switch handle only a small trigger current while the heavy load is drawn directly from the battery through properly sized wiring. Without a relay, that full load runs through the switch and the factory wiring, which isn’t rated for it. Winches, light bars, air compressors, and electric lockers all require relays.

Low-draw accessories like USB chargers and small 12V outlets can often be tapped directly from a fused accessory circuit. The distinction matters because a relay adds cost and complexity — we don’t add one where it isn’t needed, but we never skip one where it is.

What's included in a dual battery installation?

A dual battery system keeps your starting battery isolated from your accessory loads so you don’t flatten it running a fridge overnight in camp. The core components are a second battery, a Battery Management System or DC-DC charger, a proper mount in the engine bay or cargo area, and wiring run with appropriate gauge and fusing for the current the BMS handles.

How do you weatherproof connections on an off-road rig?

Weatherproofing happens at every junction — not just the ends. We use Deutsch DT connectors as standard for auxiliary lighting circuits because they lock together mechanically, maintain consistent contact under vibration, and keep water out reliably. Adhesive-lined heat shrink covers every crimp. Wiring runs are secured with proper clamps to prevent chafe against metal edges, which is where most electrical failures on trail rigs begin.

Open-barrel butt connectors and wire nuts have no place in an off-road build. They corrode, work loose under vibration, and fail at the worst possible time — mid-trail in Bankhead National Forest with your winch circuit dead.
